Discovery 3 & 4 EGR Cooler Failure — Symptoms & Solution

Overview
EGR cooler failure is one of the most serious and well-documented faults on the Discovery 3 and 4 with the 2.7 TDV6 engine. When the EGR cooler cracks internally, coolant leaks into the intake manifold and combustion chamber — contaminating engine oil and, if left unaddressed, causing catastrophic engine damage.
Symptoms
- ▶White or grey smoke from exhaust, especially on cold start
- ▶Coolant level dropping with no visible external leak
- ▶Engine oil appearing milky or having a sweet smell
- ▶EGR fault codes stored (P0400 or similar)
- ▶Rough running or misfires
- ▶Heater performance reduced from low coolant level
What Causes It?
- ✕Internal EGR cooler matrix cracking under thermal cycling stress
- ✕Coolant contaminating the EGR valve and intake tract
- ✕Extended service intervals accelerating EGR cooler degradation
- ✕High EGR rates in urban driving increasing thermal stress
The Solution
JLRMAN identifies EGR cooler failure via SDD diagnostic scan combined with coolant system pressure testing and oil analysis. We replace the EGR cooler with an uprated unit and flush the coolant circuit thoroughly. An EGR blanking or delete solution may be appropriate in some cases. We also inspect the intake manifold for coolant deposits that require cleaning.
How to Prevent It
Change coolant every 3 years and adhere strictly to oil service intervals — degraded oil accelerates EGR cooler failure on TDV6 engines.
